There's a smell you don't forget: melting nylon and copper foil cooking into a headlight connector. The owner of the 2005 Jeep Wrangler TJ was standing beside me in the shop, arms crossed, staring at the brown crust where his low-beam plug used to be. Mistake One: The HELLA Strobe Light (September 2022)
I had a customer who wanted a HELLA strobe light for his show truck. He wanted that sharp, attention-grabbing pulse for car meets. I installed it in the grille, tested it, and handed over the keys without asking one question: where do you actually drive this thing?
Two weeks later, he was parked on the shoulder of a county road, explaining to an officer why a private vehicle was flashing a white strobing pattern in traffic. I'll skip the details, but the short version is: in most states, strobe lighting on a private vehicle is restricted, and my job was to know that before I took the money, not after.
The assumption I'd made was that a customer who asks for a strobe light knows where they can legally use it. The reality is the opposite — they're asking me because they expect me to know. That mistaken assumption cost him a ticket and cost me a chunk of trust. I didn't charge for the removal, and I paid for a replacement grille part out of pocket.

This one melted more than plastic.
A returning customer — the overlanding guy with the TJ — wanted brighter headlights. He'd seen the LED conversions, but he didn't like the color temperature or the cooling fans. He wanted filament power. The HELLA H4 130/90W high wattage bulb is the obvious recommendation in that situation. It's a real workhorse product with a loyal following, and in the right vehicle, it delivers an absolutely gorgeous warm beam.
The keyword there: right vehicle.
According to HELLA's product documentation (hella.com; verify current specs), that bulb draws roughly 90W on low beam and 130W on high beam. At 13.2V nominal system voltage, that's around 6.8A and 9.8A, respectively. A standard H4 60/55W filament bulb draws roughly 4.6A on low and 5A on high. For reference, ECE R37 limits road-use H4 filament bulbs to 60/55W. The 130/90W rating sits outside that envelope, which means it's intended for competition and off-road use — a distinction that matters legally as well as technically.
I went back and forth for a week before ordering. LED drop-ins were objectively more efficient and would've required less wiring work. The H4 130/90W would give him exactly the tungsten warmth and raw candlepower he wanted. On paper, the Jeep's wiring was original — 18-year-old 18-gauge wire, marginal connectors, and a socket not designed for that kind of current. I knew it. I didn't verify it. I told myself the bulb was "close enough" to the standard rating, and that the heat increase would be manageable.
That was the second-worst thing I told myself that month. The worst thing was: "if it burns, I'll fix it."
The install went smoothly. Beam pattern looked honest. Everything seated perfectly. I charged the customer, hit "confirm" on the invoice, and immediately had a knot in my stomach: I had not verified the wire gauge with my own hands.
Six days later, the low-beam connector was a melted mess. The heat at the terminal had softened the plastic, creating a loose contact, which increased resistance, which produced more heat. The cascade is textbook. The smell in the shop was not worth the lesson.
The repair cost me $45 in harness parts and connectors, plus a free rework that would've been $290 for anyone else. The bulb couldn't be returned. And the customer's crossed arms and flat stare told me exactly what my credibility was worth at that moment: nothing.
The Spotlight Curtains Conversation That Changed My Framework
In the middle of the repair work, a friend from an events company called. He was building a mobile production van and asked if I knew anything about spotlight curtains and spotlight gels.
I almost said: wrong shop, we do vehicle lighting. But I stopped, because that instinct — "that's not my field" — was the exact instinct that had gotten me into trouble. I was not gonna make that mistake twice.
Spotlight curtains are the mechanical shutters that shape the edge of a light beam. Spotlight gels are the heat-resistant color films that alter a beam's tint or color temperature. Once I heard the definitions, I recognized them: the cutoff shield inside a projector headlight is a curtain. A selective-yellow fog lens is a gel by another name.
The lighting industry looks divided because the vocabulary splits by application. But the physics, and the light-control principles, are the same. I stopped thinking of automotive lighting as its own universe and started thinking in systems: wiring, optics, legal context, and use case.
Incandescent Lighting vs LED: What I Actually Learned
People think the incandescent lighting vs LED debate is a technology contest: LED beats incandescent, case closed. That's the comfortable version of the story, and it's misleading.
What the melted socket taught me is that both technologies are tools with real trade-offs, and the answer depends on the system around them.
A properly equipped vehicle — a relay kit, heavier-gauge wire (14 or 12 AWG), and clean, rated connectors — can run a HELLA H4 130/90W safely and produce a beam that's genuinely excellent in rain, fog, snow, and dark-trail work. The incandescent runs warmer, which is a feature, not just a drawback, when you're working through icy conditions or you want a color temperature that doesn't wash out depth perception. In that application, a 130/90W halogen is a legitimate and even superior choice.
LED wins on efficiency, lifespan, and brightness per watt. No argument. But an LED drop-in chip placed into a reflector designed for a filament bulb is not automatically better. Poor optical matching can scatter light into oncoming traffic, and the output color can be harsh in fog. The problem isn't the technology; it's fit.
I don't say "LED is better" or "halogen is better" anymore. I say: here's the bulb that fits the system, the use case, and the law. If the system needs an upgrade before it can safely run the bulb, that's part of the quote — not a surprise.
The 12-Point Checklist
The checklist I created after the H4 disaster takes ten minutes, and it has caught 47 potential errors in the past 18 months. Every job now starts with it:
- Confirm the vehicle's wiring gauge and connector rating.
- Look up the bulb's rated current draw at nominal system voltage.
- Compare the draw against circuit capacity, with a 20% safety margin.
- Ask where the vehicle is driven: road, off-road, show, competition, or marine use.
- Verify the legality of the color, pattern, and type in the customer's jurisdiction.
- Confirm the housing is compatible with the bulb's output and thermal profile.
- Inspect connectors for pre-existing damage or corrosion.
- Check the fuse rating against the new load.
- Decide whether a relay harness is needed.
- Account for duty cycle: how long will the light be used at full power?
- Tell the customer what I found and what I recommend — even if the recommendation is "no."
- Document the reasoning on the job sheet, with a source for every spec.
The most common catch is exactly what I missed on the TJ: a circuit that's technically wired for a bulb but not actually safe to run it continuously. Five minutes of verification literally beats five days of correction. I've lived both sides.
If You're Starting Vehicle Lighting Work
The right brand is not the same as the right solution. HELLA makes fantastic lights — but the harness doesn't know the brand name. The connector doesn't care if the load is a 130/90W bulb from a respected manufacturer or a no-name import; it only cares about the current passing through it.
I do not make recommendations based on catalogs alone anymore. I make them based on the system I've actually verified.
The 12-point checklist is the cheapest tool in my shop. You're welcome to steal it. And if someone tells you "it's just a headlight," remember that twice the current, one bad connector, and zero verification is exactly how I watched a socket melt in February 2023.
